Side cuts
I normally make my cuts in panels with a jig-saw, however in this situation a my Dremel will be the wiser choice. In plastic, the jig-saw blade tends to get too hot to cut plastic. The plastic ends up sticking to the blade and the cut will immediately reseal itself as the blade passes. The side cuts will serve as an air passage for the radiator. The radiator will be mounted in the center on the inside and mounted 120mm fans will draw air through one side and out the other. The rectangular cutouts will be covered with metal mesh screens that will give it a clean look.

Front bezel
 |
There were some obtrusions that I wanted to sand down on the front bezel. Once I got the front completely flat, I fused some plastic behind the disk slot and hole where the reset button was so it can support the Bondo I plan on filling them with.
As you can see, Im not very graceful with Bondo, but I got the job done. |
